How to Cast Precast Concrete Fence Panels in Hot Weather

The concrete temperature limit, cooling measures, evaporation controls and curing rules that keep a precast fence plant casting through summer without cracked or weak panels.

You can cast precast concrete fence panels in hot weather as long as the concrete goes into the mold at or below 90°F, the exposed face is protected from drying before it sets, and curing starts within hours rather than the next morning. The NPCA Quality Control Manual for Precast Concrete Plants sets the placing limit at 90°F, or 95°F where the project specification allows it, and its commentary is candid that plants generally have more problems placing concrete in hot weather than in cold.

What counts as hot weather for a precast plant?

Hot weather, in the NPCA manual and ACI 305R, is any combination of high air temperature, high concrete temperature, low relative humidity, wind and solar radiation that speeds up moisture loss or cement hydration enough to hurt the concrete. There is no single trigger temperature. An NPCA technical article notes that an everyday mix can start behaving differently once temperatures rise above 75°F.

Wind and dry air count as much as heat. The definition is a combination of conditions rather than a number on a thermometer, so a breezy, dry afternoon can dry a panel face faster than a still, humid one that is hotter.

What does heat do to fresh concrete in the mold?

Heat makes concrete set faster, lose slump faster and finish weaker. The NPCA article gives the rules of thumb: about a 30 percent decrease in set time for every 10°F rise in concrete temperature, and about 1 inch of slump lost for every 20°F. NPCA's curing guidance adds that an 18°F increase roughly doubles the hydration rate.

NRMCA's CIP 12 explains the strength penalty. Hot concrete demands more water, which raises the water-cementitious ratio and lowers strength and durability, and concrete cured hot at an early age will not be as strong at later ages as the same concrete cured near 70°F. In a gang mold that shows up as a mix that stiffens before the last cavity is consolidated, and a texture face that traps voids because the crew was racing the set.

How hot can the concrete be when it goes into the mold?

NPCA sets 90°F as the ceiling for concrete at the time of placing, and 95°F only where the project specification or authority having jurisdiction allows it. The measures below are how a plant stays under that line on an August afternoon.

Water is the cheapest lever. NPCA's article works it out: cooling the batch water by 3.5°F to 4°F drops the concrete about 1°F, and ice does more because it absorbs heat as it melts, roughly 144 Btu per pound. Cement temperature moves the concrete less per degree, about 1°F for every 8°F of cement, but a hot silo still adds up.

Misting forms carries a caveat that matters for urethane tooling. NPCA warns to make sure form release agents are not adversely affected and never to let water pool inside the form, because a puddle in the bottom of a texture cavity becomes a defect on the panel face. How do you stop plastic shrinkage cracks on the exposed face?

Keep the evaporation rate below the bleed rate until the surface has set. NRMCA's CIP 5 describes the failure: water leaves the surface faster than bleed water can replace it, tension builds in the surface layer, and shallow parallel cracks appear about 1 to 3 feet apart as the concrete stiffens. Wind above 5 mph, low humidity and hot concrete are the drivers, and the NPCA article cites 0.2 pounds per square foot as the bleeding rate most commonly used with the ACI 305R evaporation chart.

A fence panel cast face-down leaves its back as the exposed surface, and a crack there still runs into the product. NPCA's plant standard lists the precautions: fog sprays upwind and above the products during concreting, particularly while finishing the unformed surface, and a cover of wet burlap, plastic sheeting or curing compound as soon as concreting is done. CIP 5 adds windbreaks and sunshades, dampened forms and reinforcement, and synthetic fibers meeting ASTM C1116.

Two things do not work. Changing the mix to bleed more has not been found consistently effective, per CIP 5, and thinner sections, high cement contents and entrained air all bleed less, which describes most decorative panel mixes. Should you change the mix for hot weather?

Yes, and NRMCA lists the options: retarders, water reducers and mid or high-range water reducers, extended set-control admixtures, ASTM Type II moderate heat cement, fly ash or slag cement, and a lower cement content where strength still allows. NPCA points to fly ash and slag specifically where set time needs to be delayed or the temperature rise from hydration lessened.

Do not chase slump with water. NRMCA's rule is to stay within the mixing water established for the mixture and to avoid adding water at all once the concrete is more than an hour and a half old. Retarders have a side effect in summer: CIP 5 notes that anything that delays setting widens the window in which plastic shrinkage can occur, so a retarded mix needs its evaporation protection for longer, not shorter.

When does curing have to start on a hot day?

Within hours, and before the surface dries. The NPCA manual requires effective curing to begin as soon as possible, before shrinkage cracks form, and no later than 4 hours after casting. NPCA's curing guidance is more specific: start the moment the bleed water sheen disappears, which for a membrane compound is typically one to three hours after placement.

The mold does most of the work. NPCA treats forms as effective in preventing evaporation from the contact surfaces, and its curing article recommends keeping forms on as long as possible for that reason. That leaves the exposed face, which needs polyethylene at least 6 mils thick with no air moving underneath, or a curing compound at no more than about 200 square feet per gallon; NRMCA suggests a white pigmented compound because it reflects heat. Keep wet burlap continuously wet for at least 3 days. NPCA says alternate wetting and drying in the first few days is almost as bad as no curing, and internal humidity dropping below 80% in the first seven days can cost strength and service life.

Hot yards have a ceiling too. Concrete during curing shall not exceed 150°F, or 160°F with approved measures against delayed ettringite formation, and NPCA notes that keeping curing temperatures below 158°F avoids that problem. A covered panel in direct sun can climb a long way toward that, so monitor concrete temperature during curing as the manual requires.

What changes when panels come out of the mold?

Thermal shock. NRMCA warns of thermal cracking when concrete placed on a hot day meets a cool night, and NPCA limits the change in ambient temperature around curing product to 40°F per hour, which matters when a panel leaves a shaded curing area for an open yard. Test cylinders need their own protection: NRMCA calls for initial curing at 60 to 80°F, which in a Texas summer means a curing box with ice or refrigeration, or the cylinders misreport the strength of the product.
